English Abstract

Oil well cementing is the process of pumping cement slurry designed by admixing cement, water, and chemical additives downhole. The primary objective is to support the casing, provide zonal isolation and protect the casing from corrosive fluids. When standard cement systems (density of 15.6-17 ppg) are used in formations with low fracture gradient, it would result in formation breakdown and subsequent loss of slurry. To prevent this issue, cement systems with a density of 13.5 ppg and below are used at these weak intervals. Lightweight cement systems are prepared by admixing viscosifiers (e.g., bentonite, sodium silicate), lightweight particles (e.g., fly ash, ground granulated blast furnace slag, silica fume, perlite, metakaolin), or nitrogen (foam). The use of supplementary cementitious materials, most commonly fly ash, helps reduce the dependence on ordinary Portland cement whose production releases a considerable amount of carbon dioxide into the atmosphere. The fly ash is produced as a byproduct in the generation of energy using coal combustion engines. This process also releases CO2 into the atmosphere. The objective of this study is to design lightweight cement systems using materials that have never been used in oil-well cementing, most especially, waste materials. The slurries were designed and tested at bottomhole circulation temperature (BHCT) of 110 to 114 °F, bottomhole static temperature (BHST) of 120 to 163 °F, and bottomhole pressure of ambient pressure to 2600 psi. Such conditions are typical in wells in Saudi Arabia. A review study conducted to understand the properties of lightweight cement systems was evaluated. The study indicated that systems developed with fly ash have very low compressive strength at an early age, especially when used in high volumes. To address the issue with using fly ash in high volume, a new 13.5 ppg fly ash system was formulated employing the synergism that could exist between fly ash, silica fume, and ground granulated blast furnace slag (GGBFS). The newly developed lightweight recipe exhibited excellent rheological and mechanical properties, having a wait-on cement time of about 4 h and a 24 h sonic strength of 3116 psi, at 150 °F and 1500 psi. The thickening time was approximately 4 h (70 BC). This slurry will be ideal in zones that would require a low hydrostatic slurry column and rapid gel strength development. Bentonite is often used as an extender in lightweight systems because it improves the rheology and prevents free water. The extending property of the bentonite is often observed when the clay is pre-hydrated before admixing the cement components. There has been a debate on the optimum prehydration time. The performance of bentonite clay at different prehydration times (0 to 120 minutes) was studied. It was observed that pre-shearing of bentonite without pre hydration was enough as the samples pre-sheared and left to stand at different times exhibited similar rheological properties and stability. Sodium bentonite is a material with the pozzolanic property. This property is enhanced when the clay is heated (calcined) at an optimum temperature. Heating cause dehydroxylation. Before this study, dehydroxylated sodium bentonite had never been used in lightweight oil-well cement design. Sodium bentonite was heated at 1526 °F for 3 hours. About 10 to 50% of the dehydroxylated bentonite was used as partial replacement of cement in the preparation of 13-ppg lightweight systems. The bentonite-based systems showed improved performance, with a 24-hour compressive strength of 800 psi and 787 psi for 40% and 50% cement replacement in comparison to the 580 psi of a fly ash-based system designed at 40%. Calcium bentonite is a prevalent clay material with enhanced pozzolanic reactive after calcination. The calcium bentonite was turned into powder and heated at 1526 °F for 3 hours. Approximately 10 to 30% of cement was replaced with clay to design 12.5 ppg cement systems. The results showed that the optimum amount of bentonite for enhanced performance was 20%. Rheological studies, thickening time test, mechanical properties of fly ash, and calcium bentonite systems designed at the same concentration of 20% showed similar performance. X-ray diffraction and thermogravimetry analysis indicated that calcined calcium bentonite and fly ash exhibit similar pozzolanic reactivity. The feasibility of using kaolinitic shale collected from Saudi Arabia was investigated as a pozzolanic admixture in a lightweight system. The powdered rock was calcined at 1202, 1292, 1382, 1472, and 1562 °F for 1 hour, and the optimum calcination temperature was investigated using XRD and FTIR analytical techniques. The study showed that heating the powder at 1562 °F yields a highly amorphous material. Cement systems designed at 12.5 ppg with the calcined clay exhibited better mechanical properties (crush strength, scratch strength, Young’s modulus, Poisson Ratio) in comparison to a control cement system designed with the commercial metakaolin. A review study was conducted to investigate the application of industrial and agro-wastes in cement-based systems. The study revealed that granite waste powder, silica, and alumina-rich waste material generated by the granite industry had not been investigated as a pozzolanic extender in lightweight oil-well cement systems. Granite was powder (GWP) is a waste material generated by the granite industry. It is a material composed of silica and alumina and meets the requirement of a potential pozzolan. Its specific gravity is lower than Portland cement. GWP-based lightweight cement systems have not been investigated in well cementing. Cement-GWP binary slurries were prepared at approximately 13.5 lbm/gal (1.62 g/cm3) by replacing cement with 0, 5, 10, 15, and 20% GWP. Additionally, the GWP powder was combined with perlite to study the synergism that could exist between these materials. The slurries were cured at a bottomhole circulating temperature (BHCT) of 114 °F, bottomhole static temperature (BHST) of 163 °F, and bottomhole pressure (BHP) of 2600 psi. X-ray diffraction (XRD) was used to evaluate the hydration and pozzolanic processes. It was observed that the GWP possessed slow pozzolanic activity and had a filler effect. The inclusion of perlite into the cement-GWP composite resulted in improved strength at very early times due to the high pozzolanic activity of the perlite. This allowed for the design of lightweight systems using the GWP in high volume. When the cement was replaced with 35% GWP and 15% perlite, the system exhibited higher mechanical properties but poor rheological properties. However, systems designed with 30% GWP and 10% perlite showed favorable rheological properties and high mechanical properties. Geopolymers are cementitious binders developed through a reaction between aluminosilicate materials and alkaline solutions. Even though geopolymer systems have not seen wide applications in well cementing, researchers are investigating the potential of the material under wellbore conditions. A review study was conducted to determine the extent of research on the application of geopolymer in oil-well cementing. The study showed that geopolymer systems exhibit superior performance to conventional cement systems and hence would be a viable alternative to OPC.
