Arabic Abstract
تُصمَّم متراكبات البوليمر-المعدن المخصَّصة للتصنيع بالإضافة عادةً من خلال تحسين تركيبة مادة التغذية، وظروف المعالجة، والأداء الوظيفي، كلٍّ على حِدة، مما يحدُّ من القدرة على هندسة هذه المواد هندسةً منهجية تلائم تطبيقات متعددة. وتعالج هذه الأطروحة هذا التحدي عبر تطوير إطار موحَّد يربط بين المعالجة والبنية والخواص لمتراكبات حمض البولي لاكتيك المقوّاة بالنحاس (PLA/Cu) والمُصنَّعة بالطحن بالكرات، والخلط الانصهاري بالباثق ثنائي اللولب، وبثق الخيوط، والتصنيع بالخيوط المنصهرة (FFF). ويُبرهَن على هذا الإطار من خلال تطبيقين متمايزين: متراكبات تحتفظ بالمصفوفة البوليمرية لأغراض التدريع ضد التداخل الكهرومغناطيسي (EMI)، ومواد تغذية ذات رابط تضحوي تُحوَّل إلى هياكل فتيلية نحاسية مسامية لأغراض الإدارة الحرارية. وفي تطبيق التدريع الكهرومغناطيسي، جرى توصيف متراكبات PLA/Cu ذات المحتوى النحاسي المتراوح من 10 إلى 40% وزناً توصيفاً منهجياً عبر جميع مراحل المعالجة. وقد وُضعت استراتيجية خلط هجينة لإنتاج خيوط متجانسة قابلة للطباعة، في حين حدَّد التحليل الريولوجي حدَّ التعبئة الأقصى عند φm = 24.5% حجماً، أي ما يعادل 70% وزناً من النحاس. كما حدَّدت تقنيات توصيف متعددة ومتكاملة، وبصورة متسقة، عتبةً حرجة لمحتوى الحشو تقع بين 20 و30% وزناً من النحاس، تمثّل تحولاً بنيوياً يحكم تشتت الجسيمات، والمسامية، والأداء الميكانيكي، والتوصيلية الكهربائية. وقد تحققت أعلى مقاومة شد عند محتوى نحاس قدره 20% وزناً، في حين ارتفعت التوصيلية الكهربائية وفعالية التدريع ارتفاعاً حاداً بعد تجاوز هذه العتبة، إذ بلغت فعالية التدريع 34.23 ديسيبل (dB) عند محتوى نحاس قدره 40% وزناً، مع فعالية تدريع نوعية تتجاوز ضِعف نظيرتها في النحاس الكتلي، وذلك عند كتلة سطحية أقل بكثير. وإضافةً إلى ذلك، تبيَّن أن البنية الهندسية للطباعة تتحكم على نحو مستقل في التوازن بين الانعكاس والامتصاص، إذ تزيد مساهمة الامتصاص دون الإضرار بالأداء الميكانيكي. وتشير هذه النتائج إلى أن التركيبة Cu-30 تمثّل الحل الأمثل للموازنة بين السلامة الميكانيكية وأداء التدريع الكهرومغناطيسي. وفي مسار المعالجة الثاني، صُنِّع متراكب PLA/Cu عالي محتوى الحشو بتقنية FFF، ثم حُوِّل إلى هياكل معدنية عبر الإزالة الحرارية للرابط ثم التلبيد. وحُدِّد أثر جو التلبيد في التكثيف، والمسامية، وتطوّر الأطوار، والتوصيلية الحرارية، وتبيَّن أن التلبيد الجزئي المُحكَم يتيح الاحتفاظ بشبكة مسامية مترابطة مناسبة لنقل السوائل بالخاصية الشعرية. وبذلك تُوسِّع الهياكل الفتيلية النحاسية المسامية الناتجة نطاق تطبيق مواد التغذية PLA/Cu المُصنَّعة بتقنية FFF ليشمل الإدارة الحرارية السلبية. وبوجه عام، تُظهر هذه الأطروحة أن منصة تصنيع واحدة قائمة على مادة تغذية واحدة قادرة على إنتاج مادتين وظيفيتين متمايزتين، وذلك بالتحكم في تحضير مادة التغذية، ومحتوى الحشو، والبنية الهندسية للطباعة، وظروف المعالجة اللاحقة. ويُرسي هذا العمل إطاراً كمياً لتصميم متراكبات البوليمر-المعدن متعددة الوظائف الموجَّهة للتصنيع بالإضافة، بما له صلة مباشرة بالتدريع الكهرومغناطيسي خفيف الوزن والإدارة الحرارية المعتمدة على النقل الشعري للسوائل.
English Abstract
Polymer-metal composites for additive manufacturing are commonly designed by optimising feedstock formulation, processing, and functional performance independently, limiting the ability to rationally engineer materials for multiple applications. This dissertation addresses this challenge by developing a unified process-structure-property framework for copper-reinforced polylactic acid (PLA/Cu) composites fabricated by ball milling, twin-screw melt compounding, filament extrusion, and fused filament fabrication (FFF). The framework is demonstrated through two distinct applications: polymer-retained composites for electromagnetic interference (EMI) shielding and sacrificial binder feedstocks converted into porous copper wick structures for thermal management. For EMI shielding, PLA/Cu composites containing 10-40 wt.% Cu were systematically characterised across all processing stages. A hybrid mixing strategy was established to produce homogeneous, printable filaments, while rheological analysis identified a packing limit of φm = 24.5 vol.% (70 wt.% Cu). Multiple complementary characterisation techniques consistently identified a critical filler threshold between 20 and 30 wt.% Cu, marking a structural transition that governed dispersion, porosity, mechanical performance, and electrical conductivity. Maximum tensile strength was obtained at 20 wt.% Cu, whereas electrical conductivity and shielding effectiveness increased sharply beyond this threshold, reaching 34.23 dB at 40 wt.% Cu with a specific shielding effectiveness more than twice that of bulk copper at substantially lower areal mass. In addition, print architecture was shown to independently control the balance between reflection and absorption, increasing the absorption contribution without compromising mechanical performance. These results identify Cu-30 as the optimal compromise between mechanical integrity and EMI shielding performance. In the second processing route, a high-filled PLA/Cu composite was fabricated by FFF and converted into metallic structures through thermal debinding and sintering. The effects of sintering atmosphere on densification, porosity, phase evolution, and thermal conductivity were established, demonstrating that controlled partial sintering can retain an interconnected porous network suitable for capillary-driven liquid transport. The resulting porous copper wick structures extend the application of FFF-derived PLA/Cu feedstocks to passive thermal management. Overall, this dissertation demonstrates that a single feedstock-driven manufacturing platform can deliver two distinct functional materials by controlling feedstock preparation, filler loading, print architecture, and post-processing conditions. The work establishes a quantitative framework for designing multifunctional polymer-metal composites for additive manufacturing, with direct relevance to lightweight EMI shielding and capillary-driven thermal management.
