English Abstract

Using thermal barrier coatings (TBC) allows the metallic internal components of gas turbine engines to operate at elevated temperatures near to its melting temperatures. Thermally grown oxide formation at the top coat (TC) and the bond coat (BC) interface induces cracks in the TC that may lead to complete TBC failure due to spallation. A finite element model was developed using commercial finite element package ABAQUS to investigate the development of residual stresses resulting from cyclic loading of TBCs. The model includes thermo-mechanical material properties while considering the real interface between the coating layers. also, the model considers real pores based on a scanning electron microscope (SEM) image taking the advantage of image processing techniques. Effect of TC surface roughness on the formation of normal cracks during heating step, and the role of pores on the initiation of longitudinal cracks through the cooling step due to stress inversion are examined for different TGO thicknesses. In addition, determination of critical sites for crack initiation is studies for the same cases. It was found that presence of pores within the TC layer causes stress concentration regions, and propagation of horizontal cracks starts around pores near the TC/TGO interface. Moreover, the effect of creep for all layers on the generated residual stresses was studied. Neglecting of creep effect leads to having more stress at the end of cooling step with the same stress distribution. Finally, extended finite element method (XFEM) is used to track the crack initiation and propagation during the cooling step with and without pores for different TGO thicknesses. XFEM has revealed that Presence of pores makes cracks initiate at higher temperatures during cooling step and increase the crack propagation rate.
